Recycled cotton sounds like a simple win: take old cotton, make new cotton, skip the farm. The reality is more interesting. Cotton does not recycle the way a plastic bottle does, and understanding why explains almost everything about how recycled cotton is used.

What is recycled cotton?

That distinction matters more than it sounds, because the two feedstocks behave very differently in recycling. But the common thread is simple: no new cotton is planted, so the heaviest environmental costs of cotton, the water, land and chemicals of farming it, are avoided.

How is recycled cotton made?

There are two routes, and for cotton they produce genuinely different materials.

  • Mechanical recycling: the dominant, low-cost route. Fabric is sorted, shredded and combed back into loose fibre, with no chemicals. It is simple and cheap, but the shredding shortens and weakens the fibres.
  • Chemical recycling: the cotton is dissolved down to its cellulose and regenerated into a new man-made cellulosic fibre. This recovers near-virgin quality and can handle blended or dyed waste, but it is energy-intensive and still mostly at pilot scale.

Here is the cotton-specific catch most guides skip: chemically recycled cotton does not come out as cotton. It comes out as a regenerated cellulose fibre, closer to viscose or lyocell. So the two routes give you either short, weaker cotton fibre (mechanical) or a different fibre altogether (chemical), never a perfect copy of the cotton you started with.

A handful of companies are scaling that cotton-to-cellulose route, turning worn cotton into a dissolving pulp that is spun into fresh fibre. It is the most promising path to genuine garment-to-garment cotton recycling, but it is capital-intensive and only now moving from pilot to commercial volume.

Why recycled cotton is almost always blended

This is the heart of it. Mechanical recycling shortens the fibres so much that recycled cotton cannot stand on its own. Short fibres mean weak yarn, poor spinning and a fabric that pills and wears out fast.

The numbers make it concrete. Virgin cotton might have around 10% short fibre; mechanically recycled cotton runs far higher, roughly 35% for clean pre-consumer scrap and 45% or more for post-consumer waste. To spin a usable yarn, recycled cotton is blended with virgin cotton or with recycled polyester, commonly at 20 to 30% recycled content, though some products push higher.

So when a label says recycled cotton, it almost never means 100%. It usually means a blend with a minority of recycled fibre, which is honest engineering, not greenwashing, as long as the percentage is stated. Each recycling pass shortens the fibre further, which is why mechanically recycled cotton tends to be downcycled into lower-value goods such as denim, towels, insulation and wiping cloths.

Pre-consumer vs post-consumer recycled cotton

Not all recycled cotton is equal, and the feedstock is why.

  • Pre-consumer (post-industrial): offcuts and clips from cutting rooms and spinning mills. The fibre content is known, it is clean and undyed, and it is the easier, higher-quality feedstock, which is where most recycled cotton comes from today.
  • Post-consumer: worn garments. They are mixed with other fibres, dyed, and carry finishes and contamination, so they are harder to recycle and give weaker, lower-quality fibre.

Is recycled cotton better than virgin cotton?

On resource use, yes, and by a wide margin, because virgin cotton is one of the thirstiest fibres there is. Estimates put the water to grow a kilogram of cotton anywhere from several thousand to over ten thousand litres, depending on where it is farmed, plus the land and pesticides that go with it. Recycled cotton avoids all of that new cultivation.

  • Water and land: recycled cotton skips farming entirely, which is where almost all of cotton's water and land footprint sits.
  • Chemicals and dye: mechanically recycled fibre keeps the colour of the waste it came from, so sorting by colour can cut or remove the need for re-dyeing.
  • Energy: mechanical recycling is a low-energy, largely dry process, far lighter than growing, ginning and processing new cotton.

The honest caveat: those savings are real but partial. The blend ceiling means recycled cotton displaces only part of the virgin fibre, downcycling limits how many times it can go around, and a cotton-polyester blend is itself hard to recycle again. Recycled cotton is a clear improvement on virgin, not a closed loop.

Recycled vs organic vs conventional cotton

These three labels answer different questions, and they are easy to confuse.

  • Conventional cotton: grown as a new crop with standard synthetic inputs. The baseline, and the heaviest on water and chemicals.
  • Organic cotton: also a new crop, but grown without synthetic pesticides or fertilisers. It addresses how the cotton is farmed, not whether it is new.
  • Recycled cotton: not grown at all. It reuses existing fibre, so it tackles waste and cultivation impact, but trades away some quality.
